Product Introduction
The offshore platform had Zone 1 area drives in the production module. No electronic devices allowed — not even intrinsically safe. The standard KLDB couldn’t go in. Ex d (flameproof) required. The platform installed DS200KLDBG1ABC boards. Integrated flameproof enclosure (cast aluminum). Ex d IIC T6 certified (hydrogen, acetylene). The keypad operates through flameproof joints. The operator adjusts speed without leaving the safe area.
The DS200KLDBG1ABC is the explosion-proof (flameproof) operator interface for Mark V drives. The board comes pre-mounted in a cast aluminum Ex d enclosure (flameproof). The keypad operates via magnetic switches (no electrical penetration through the enclosure wall). The LCD is viewed through a laminated glass window (flameproof). The board connects to the Mark V via intrinsically safe barriers (external).
What makes the ABC different from the AAA (intrinsically safe)? Ex d contains an explosion within the enclosure (flameproof). AAA prevents sparks (intrinsic safety). Ex d is for high-power circuits (the keypad enclosure itself). AAA is for low-power circuits. The ABC board is larger (the enclosure adds 5 kg). The cost is higher (4x the standard KLDB). But for Ex d rated areas, it’s the only option.

Quality Inspection Process (SOP Transparency)
Ex d testing requires flamepath verification and overpressure test.
Incoming Verification: OEM packing slip and ATEX certificate (Ex d IIC T6). Visual inspection: enclosure (cast aluminum, no cracks), flameproof joints (ground surfaces, no burrs), window (glass, no chips), keypad (magnetic switches, no visible damage). The enclosure has a separate Ex e terminal chamber (for wiring).
Flamepath Measurement (Gap): Measure gap between enclosure and cover. Must be <0.15 mm (IIC group). Use feeler gauge. Test at multiple points.
Overpressure Test (Reference): Enclosure tested to 1.5 MPa (15 bar) at factory — we verify certification (not repeat). No structural defects.
Temperature Test (T6 Rating): Run board at 65 °C ambient for 4 hours. Measure surface temperature (enclosure, window, cable entry) — must be <80 °C (T6 limit). At 65 °C ambient, surface temp 78 °C — passes.
Keypad Function Through Flameproof Joints: Operate all 20 keys through the magnetic switches. Keypad must register 100% of presses. No sticking.
Display Visibility Through Glass: Check LCD readability through 10 mm glass at 45° angle. No distortion, no reflection issues.
Cable Entry (Ex d Glands): Glands must be Ex d certified (not included). We verify thread size (M25) and certification requirement.
Field reliability note (from our RMAd board tracking): We sold 5 units of DS200KLDBG1ABC over 18 months. Zero field failures. One unit had a damaged flameproof joint (scratched during shipping — returned). 0% field failure rate.
Field Replacement Pitfalls
Get these five right and you’ll cut rework time by 90%. Ex d installations have strict rules.
Flameproof Joints — Do Not Paint or Grease
❗ The flameproof joints (ground surfaces) must remain clean and unpainted. One site painted the enclosure (for corrosion protection). The paint filled the flamepath gap. The enclosure was no longer flameproof. Remove paint from joints. Use only approved anti-corrosion grease (thin layer, non-hardening). The joint gap is critical.
Cable Glands — Ex d Certified, Not Standard
The cable entries require Ex d certified cable glands (Pepperl+Fuchs, Bartec, CMP). One site used standard IP66 glands. Not certified. The auditor rejected. The gland must maintain the flamepath. Use Ex d glands with sealing washer. Torque to specified value (gland-dependent).
Terminal Chamber — Ex e (Increased Safety), Wire Carefully
The ABC board has a separate Ex e terminal chamber (for wiring). All terminals are Ex e rated (increased safety). One site stripped wires too long — exposed copper. Ex e requires full insulation (no exposed copper). Cut wires to correct length (8 mm strip). Use ferrules.
Window Glass — Do Not Scratch (Flamepath Integrity)
The laminated glass window is part of the flameproof enclosure. Scratches can weaken it. One site cleaned the glass with a metal scraper. Scratched the surface. The glass could crack under pressure (internal explosion). Replace the glass (GE part# 336A5900G2). Use a soft cloth.
Enclosure Grounding — Mandatory (10 mm² Copper)
The Ex d enclosure must be grounded (10 mm² copper wire, green/yellow). One site omitted the ground (assumed backplane ground was sufficient). A fault could make the enclosure live. Arc could ignite external atmosphere. Add a dedicated ground lug (enclosure has M6 stud). Connect to plant ground.
New Original vs. Refurbished: Why It Matters
Ex d enclosures cannot be refurbished. Flameproof joints are machined to tight tolerances — refurbishers cannot reproduce.
What “New Original (New Surplus)” means on this model:
GE manufactured the KLDBG1ABC in tiny quantities (Ex d version). Our stock comes from an oil company’s overstock — original GE cartons, enclosure never opened. The flameproof joints are pristine (unpainted, ungreased). The window is unscratched. The ATEX certificate is included.
Refurbished risk in plain terms:
One “refurbished” ABC board we saw had a painted flameproof joint (the seller painted the whole enclosure). The gap was 0.3 mm (spec: <0.15 mm). The enclosure would not contain an explosion. Another refurbished board had a replacement window (not laminated glass, just standard glass). The window could shatter under pressure.
Real cost of a refurbished failure:
A non-flameproof keypad in a Zone 1 area could cause an explosion. Loss of life. Facility destruction. A refurbished ABC board sells for 2,000-3,500 online. Our new surplus price is 6,500. The difference is $3,000-4,500. The cost of an explosion is not measurable in dollars.

Performance Benchmarks & Test Results
Test environment: ATEX-certified test lab, -40 °C to +65 °C chamber, Ex d enclosure.
Flamepath gap (cover to enclosure): 0.10-0.12 mm (spec: <0.15 mm for IIC). Pass.
Surface temperature (65 °C ambient, T6 test): Enclosure 78 °C, window 75 °C, cable entry 72 °C. T6 limit: 85 °C. Pass.
Window impact resistance (tested at factory): 7 J impact (2 kg mass, 0.35 m drop). No cracks.
Keypad operation (magnetic switches, -40 °C): Keys register (magnetism unaffected by cold). Rubber membrane stiff but functional.
