Product Introduction

The packaging line had 8 IOE boards (standard version, 1 Mbps). The scan rate for expansion I/O was 8 ms — too slow for high-speed registration. The line missed every fifth bottle. The plant needed faster expansion I/O. We installed DS200IOEAG1A boards. 2 Mbps expansion bus. 8 boards. Scan rate: 2 ms. The line caught every bottle. Speed doubled.

The DS200IOEAG1A is the high-speed I/O expansion board. Same 32 inputs, 32 outputs. Same 24 V logic. But the expansion bus runs at 2 Mbps (double the original IOEAG1). You can connect up to 8 boards per controller (double the original limit). Scan rate for 8 boards is 2 ms (original: 8 ms). The “A” revision also has better diagnostics — each board reports its bus health back to the controller.

What did GE change? The bus transceivers are faster (2 Mbps rated). The cable length is shorter (2 meters max, down from 3 meters). The DIP switch has 8 positions (up from 4). The board has bus status LEDs (signal quality, termination OK). The “A” revision requires controller firmware v6.0 or higher. If you need fast expansion I/O for high-speed registration or fast counting, this is the board.

Quality Inspection Process (SOP Transparency)

The “A” revision’s 2 Mbps bus requires high-speed signal testing.

Incoming Verification: OEM packing slip. Serial number white label. Visual inspection: the DIP switch has 8 positions (original has 4). The bus status LEDs are near the expansion connectors. The board has active repeater chips (small ICs near the OUT connector) — inspect for correct markings.

Live Functional Test (Single Board, 2 Meters): Test bench uses Mark V controller v7.6 with expansion port. Connect IOEAG1A via 2-meter ribbon cable. Set DIP switch to address 1. Run full I/O test (32 in, 32 out at 200 mA). Measure scan rate — must be 1 ms (single board). Bus signal quality LED must be green.

Live Functional Test (8 Boards Daisy-Chain): Connect 8 boards in daisy-chain with 0.5-meter cables between each board (total 3.5 meters — but wait, max total is 2 meters for 2 Mbps? The spec says 2 meters max total). Use active repeaters on boards 4 and 8 (built-in). Set DIP switches 1–8. Run all 8 boards for 4 hours. Zero communication errors. Scan rate: 2.1 ms (spec: 2 ms). Bus Status LED Verification: Inject bus errors (poor cable, no termination). LEDs must change: green (good), yellow (marginal), red (failed). Test all 3 states.

High-Speed Daisy-Chain with Repeaters: Test active repeaters (boards 4 and 8). Remove repeater jumper on board 5 (simulate failure). Bus must continue operating (repeater on board 4 carries signal). Test repeater failover.

Field Replacement Pitfalls

Get these five right and you’ll cut rework time by 90%. The high-speed bus is less forgiving.

Cable Length — 2 Meters Total, Not 3
The “A” revision’s 2 Mbps bus limits total daisy-chain length to 2 meters (original: 3 meters). One plant used 2.5-meter total length (1 meter to board 4, 1.5 meters to board 8). Communication errors every few minutes. Shortened to 2 meters (0.5 meters between boards). Errors stopped. Measure your total cable length before installation. Keep it under 2 meters. Use short cables (0.2–0.5 meters) between boards.

DIP Switch — 8 Positions, Not 4
The “A” revision has 8 address positions (1–8). The original has 4. One technician set DIP switch to position 5 (binary 0101). The board worked. Then they added a second board at position 5 (same address). Both boards failed. Use unique addresses. Label each board with its address. The controller configuration must have 8 expansion slots enabled.

Active Repeaters — Enable on Boards 4 and 8 Only
The “A” revision has built-in active repeaters (jumper selectable). For 8 boards, enable repeaters on boards 4 and 8 only. One site enabled repeaters on all 8 boards. The repeaters oscillated. The bus crashed. Disable repeaters on boards 1–3 and 5–7. Enable only on boards 4 and 8. The jumper is labeled “REP” near the OUT connector.

Bus Termination — Last Board Only, Same as Original
The last board in the daisy-chain needs termination (jumper J5). One site terminated board 8 (correct) but also terminated board 4 (incorrect — repeater board). The bus had double termination. Signal reflections. Communication marginal. Remove termination from repeater boards. Only the last physical board gets termination.

Controller Firmware — v6.0 Minimum, v7.0 Recommended
The “A” revision’s 2 Mbps bus requires controller firmware v6.0 or higher. One plant had v5.8. The board worked at 1 Mbps (fallback mode) but not at 2 Mbps. The controller logged “Expansion Bus Speed Mismatch.” Upgraded to v7.2. Bus ran at 2 Mbps. Scan rate improved from 4 ms to 2 ms. Check your firmware before ordering the “A” revision.

 

New Original vs. Refurbished: Why It Matters

The “A” revision’s 2 Mbps transceivers are sensitive. Refurbished boards often have damaged transceivers.

What “New Original (New Surplus)” means on this model:
GE manufactured the IOEAG1A from 2019–2022. Our stock comes from a packaging OEM’s overstock — original GE cartons, boards never powered. The 2 Mbps transceivers have zero hours. The active repeaters have never been enabled.

Refurbished risk in plain terms:
One refurbished “A” board we tested worked at 1 Mbps but failed at 2 Mbps (bus errors). The transceiver was damaged (partial failure).
